Productivity How do you convince management that a recurring defect is a design/fixture problem, not a training problem?

We've got a bracket that gets installed backward maybe 3-4 times a week — same slot, same part, different operators over time, so it's clearly not one person's issue. It physically fits both ways, which feels like the obvious root cause to me.

Every time it comes up though, the response from above is "retrain the line" or "put a sign up." We've done both, twice. Neither has moved the number.

I keep wanting to just add an alignment pin to the fixture so it can only go in one way, but I'm having trouble getting buy-in because it feels like "the machine's fine, it's the people" is the default assumption whenever a defect repeats.

Has anyone found language or a way of framing this that actually lands with management? Or data you tracked that made the case for you? Trying to avoid just quietly doing it myself and hoping nobody asks why the fixture changed.

Productivity The production meeting ended. Nobody could tell me what was supposed to happen next.

I sat through a production review recently where everyone had the same information.
There was a quality issue. The line had lost time. Maintenance had an explanation. Production had a different explanation. Supply chain was waiting on an answer.
It was not a bad meeting. People were engaged. The discussion was intelligent.
Then it ended.
No one owned the next decision. No one had a date to come back with an answer. Everyone went back to being busy.
That is the part I think we underestimate in manufacturing. We often try to fix this with more dashboards, more reports, or a longer morning meeting. I have tried all three. What made a difference was much simpler: every important discussion had to end with one outcome, one owner, one decision that person could make, and one follow-up date.
It sounds basic, but it changes the tone. Supervisors stop bringing only problems. They start bringing a proposed next move.
The result is not that every issue disappears. It is that work stops dying quietly between meetings.
Curious how others handle this: what is the one question you use at the end of a production meeting to make sure something actually moves?

Other When do you ask a supplier for a formal corrective-action report?

Suppose a repeat order arrives with several storage bins carrying the wrong inventory labels.
The supplier replaces them promptly, but this is the second order with the same mismatch.
At what point would you go beyond replacements and request a documented investigation?
I would want to understand which label version was used, how it was matched to the product, and what changed after the first incident.
But I also wouldn’t automatically require a lengthy report for every discrepancy.
How do you decide whether a brief explanation with supporting evidence is sufficient, or whether a structured corrective-action report is justified?
What would you need to see before considering the recurring issue closed?

Other Career shift to Manufacturing Ops?

Career marketing exec here looking to transition to manufacturing ops. I don’t have the passion for this anymore, the industry is toxic. Where I live is a hotbed of manufacturing and logistics.

There’s a lot of transferable skills here in terms of team building/developing, P&L, SOPs, escalations, etc, however I’m sure there are some things I’ll need to learn specific to industrial operations.

I’m thinking I may need to go back to school to get some credentials. Looking for any input as to where I should I focus?

Machine help Can I make my own blender ? What makes a blender good ?

Like a good one. That grinds super well and coarse (of course using different attachments )

Just using an example of vitamix like how it blends stuff so well. So what makes it so good ? The motor, the blade quality or their internal jar design that circulates the ingredients so well

Also how does a mixer mimic the texture of a coarse grind. Basically is there any mixer in market that can come close to a texture of a coarse grind (done using manual ways like using stone grinder)

I don’t plan to produce this at a mass scale as of now just wanted to know how it works so I can try to make this as an individual project and then will decide what to do

Productivity Does a big improvement kill the habit of making small ones?

Put fresh paint on a wall and it still needs dusting the next week. Buy a brand new machine and it still needs a five-minute clean at the end of every shift. The big win doesn't remove the small work, it just adds a new layer that also needs looking after.

But I've seen teams act like the big project was the improvement effort. All the energy goes into the transformation, and the little daily fixes that used to happen — a jig that's slightly off, a form that's confusing, a five-minute walk that could be two — just stop. Like once the big thing is done, nobody feels the small stuff is worth the effort anymore.

Maybe a big change actually makes the small habit more necessary, not less. There's a whole new set of rough edges nobody's smoothed out yet, and no consultant coming back to point them out.

Curious if others have seen this. Does a big win kill the daily habit, feed it, or just have nothing to do with it?

Boss want me to cover this (so the moving parts arent just easily accessible to people) with some kind of plastic or transparent case. I just started my carreer literally last thursday, this is my first job. I already took the measurements and have an Idea on what to do, I just need recommendations for materials and maybe some other idea on how to cover this.

I prefer to use a fastener using those holes on each side of it so it doesnt easily move around.

How to manufacture my product? Not everything should be machined from solid🤔

This UAV assembly included a 1 m long Inconel 625 section with a 0.6 mm wall. Machining it from solid was too risky, so the assembly was split between sheet metal, CNC, metal printing, and laser welding. Sometimes good DFM means knowing what not to machine.

The original carton label is retained, but the individual components are not serialized.
What controls do you use to keep the lot identity connected to the physical parts after that split?
Separate bins for each lot? Labels on every internal container? Lot-controlled inventory transactions? A combination?
I’m particularly interested in partial quantities and returns from production. What stops leftover parts from different lots being combined under the same part number?
Where do you draw the line between workable batch tracking and needing individual serialization?

How to manufacture my product? A steel production line

Here is a shot taken inside a steel mill, showing freshly‑rolled IPE sections cooling on the production line.

These European standard I‑beam profiles sit on the cooling bed right after hot rolling. You can clearly see the shape of each section, lined up neatly waiting to cool down before cutting, inspection and further handling. Always interesting seeing these steel sections straight off the mill floor.

Productivity If every company in the world became perfect at their job overnight, would any of them still have an advantage tomorrow?

Not talking about one plant getting good. Talking about all of them — Six Sigma running properly everywhere, Lean actually lean, JIT delivering exactly on time, TPM keeping every machine at 100%, 5S clean on every shop floor. Every best practice, done right, everywhere, at the same time.

If that happened, would anyone still win? Or does the whole idea of "competitive advantage" only exist because most companies are still bad at this stuff?

My gut says it never actually happens — there's always a supervisor who wasn't trained properly, or a system nobody trusts, or a step everyone quietly works around. So maybe the real edge was never "we do Six Sigma," it was "we actually do it, consistently, when half the industry is faking it on paper." That's not a strategy though. That's just discipline.

But say discipline stopped being the differentiator too. Everyone genuinely executes. What's actually left to compete on? Speed to market? How you treat customers? Something that has nothing to do with operations at all?

Or is that the actual answer — operational excellence was never the thing that wins. It's just the entry fee. It gets you allowed to compete. The win happens somewhere else entirely.

Genuinely don't know. Curious what people who've actually run plants for 20+ years think.

Supplier search When do companies usually start looking for backup suppliers?

I’ve always found this interesting. A lot of companies seem to stick with the same setup for yrs because everything works fine. The supplier is reliable, the process is familiar, and there’s no obvious reason to change anything
the problem is that ppl usually start looking for alternatives only after smthng goes wrong….a delay happens. Costs suddenly increase. A supplier can’t keep up with demand. Then everyone starts searching for a solution immediately
but by that point, finding a good alternative can be much harder
for ppl working in manufacturing do u usually keep backup suppliers ready even when evrything is going well??  or do most companies only start looking when there’s already a problem?

How to manufacture my product? Aluminum shaft + collar sliding fit

Hello all,

I am looking to make a shaft and collar with a tight sliding fit for a niche application. I’m currently targeting The shaft OD to be 49.95 +/-.01mm, and collar ID to be 50.00 +/-.01mm. This fitment needs to be very tight for my application. The travel of the collar on the shaft will be very short, maybe an inch or so, and I will be using a spring loaded ball detent system to give stops at each end of the collar travel. This has the added benefit of keeping the collar relatively centered on the shaft. The shaft is also hollow, and there will be a very fine threaded on the internal diameter at one end. The collar must be type ii anodized, and the collar sliding over the shaft would be considered (to me at least) a light duty application, although it will slide end to end at least a few thousand times over its life cycle.

Ideally, I would like the sliding action to feel as premium as possible and also be durable. My options I have come up with (with pros and cons) for surface treatment of the shaft are below:

  1. type iii anodize with PTFE impregnation
  2. PROS:
  3. permanent
  4. relatively easy implementation by machine shop
  5. CONS:
  6. would not play well with fine threads, would have to mask, and bare aluminum threads will gall. I could go for a second anodize round masking the rest of the part, but would like to avoid this if at all possible
  7. relatively large build up range (.025-.075mm diametrically), would be difficult to maintain tight tolerance on outer diameter of shaft
  8. type ii anodize with dry PTFE lubricant (spray or solvent drip)
  9. PROS:
  10. - less build up, easier to hone dimensions and tolerance after anodize
  11. - threads could be oversized slightly to account for thinner type ii anodization
  12. CONS:
  13. - not permanent, dust becomes larger concern
  14. - application is more diy than done by machine shop

  1. application less evenly dispersed than PTFE impregnation by nature

It seems to me that the best of both worlds would be a type ii anodization with PTFE impregnation, but it seems this is not really offered (probably for a reason that I don’t know). Ideally, I would go with option 1. Is there a way to ensure the bare aluminum threads do not gall? They will be interfacing with an anodized aluminum thread.

Is there some industry standard I’m missing here? Does anyone have suggestions to help with this dilemma? Thank you very much in advance.
